Installation of Kitchen Cabinets from Start to Finish

I would like to tell everyone that I am very sorry for our absence from posting on the blog but due to changes within the company which included the expansion of our company we had to make decisions on what was more important at that time. However, I strongly believe that our readers are very important and now that we have hit calm waters I will begin to post on a regular basis on subjects that are interesting, informative, and helpful. I would love to hear from other people in our profession of construction, handyman, or assembly services that would like to be a regular contributor to our blog and our new newsletter we hope to launch in the near future.

I install about a dozen high-end kitchens a year, and have developed a system that prevents frustrating and costly backtracking. Since no two custom kitchens are the same, I have to tweak my approach to fit each situation, but many tasks I perform remain the same regardless of the kitchen.

Plumb Walls Are An Installer’s Best Friend
In my experience, the primary concern of most carpenters when they approach a kitchen installation is to find out if the floor is level. But what about walls that are plumb and square? I’ve found that in the overall scheme of cabinet installation, the order of importance is: plumb, square, and level.

When walls are plumb, I can make good time. I position the cabinet in place, screw it to the wall, and move on. When walls are not plumb, I’m forced to fuss with shims. Judging the right amount of shim to shove behind a cabinet is a matter of trial and error. I take my best guess, suck the cabinet tight to the wall, check for plumb, and then loosen the screws and adjust the shim until the bubble falls between the lines. It’s not difficult, but it is tedious.

Walls that lean away at the top are the most problematic — you have to shim the tops of the uppers, which is a tough reach. When a wall leans in, I can hang the upper from the top rail, then slip shims behind the lower portion of the cabinet.

Base cabinets can be even tougher in this situation. If the wall leans out, the base cabinet is forced out of plumb when it’s drawn tight to the wall. You then loosen the screws, the cabinets drop from the line, you cuss and swear, and then try and hold the cabinet to the line while gauging how much shim has to go in behind it. And then there’s a gap at the exposed end of the run where the plumb cabinet meets the out-of-plumb wall. This must be covered with a molding or a scribed end panel.

Square walls.
If a prefabricated laminate countertop is specified and the plan calls for an inside corner, I pay close attention to the squareness of the walls. Prefab counters that are mitered for inside corners install square. If the walls are out of square, there will be a gap where the backsplash meets the wall.

In production work, this gap is closed off with a molding. In higher end work, this is often unacceptable. Prefabricated counters can be special ordered to fit an out-of-square condition, but lead times are long.

Levelness affects appliances.
When the floor is out of level, I typically start the layout from the highest point. Many appliances won’t fit in their opening if the counter is less than 34 1/2 inches above the finished floor. Starting at the high point usually avoids this problem.

Laying Out Cabinet Locations
At any rate, the first things I check are the walls. I prefer to use a 4-foot level for this process (see Figure 1). Unlike a construction laser, my bubble stick lets me know right away when there’s a hump or bulge in the wall or floor. To those who argue that a 4-foot level isn’t accurate enough, I counter that accuracy is relative. A kitchen must be straight and flat — being 1/4 inch out of level overall will seldom affect the job. My goal is to find the high point of the floor and work from there. That way, I know right away if I’ll be working late.

After sizing up the walls and floor, I draw a level line on the wall at 34 1/2 inches from the highest spot on the finished floor (Figure 2). If the finished floor hasn’t been installed, I add its thickness (plus any underlayment) to the 34 1/2-inch dimension. Since most countertops are 1 1/2 inches thick, setting base cabinets to this height results in a finished counter height of 36 inches. Then I measure up 19 1/2 inches from this line, and draw a second line, which represents the bottom of the upper cabinets. If these dimensions seem at all confusing, just remember that finish counter height is 36 inches, and the distance between the counter and the upper cabinets is 18 inches.

Next, I mark out all the upper and lower cabinet locations on the walls. These aren’t precise layout marks, but they let me size up the cabinet placement, and review the layout for potential problems.

Electrical placement.
The most common snafu I encounter is improperly placed or missing outlets and switch boxes. Moving or adding a device box before the cabinets are installed isn’t so bad — the “hack tracks” in the drywall can be easily hidden behind the cabinets.

The bottom of a device box should be at least 41 inches from the finished floor, and the run of device boxes should be level. If the electrician measured from an out-of-level subfloor when he set the boxes, they’ll need to be relocated. I also check for an outlet where the refrigerator is located, and for a feed wire for the exhaust hood. Unless the joists are open below, the feeds for ranges, ovens, dishwashers, and garbage disposals should be in place as well.

I also check the layout of any ceiling or soffit lighting. These lights are typically placed 16 inches or so from the wall, and can present a problem if they fall within the area of a 24-inch-deep overhead refrigerator cabinet, wall oven, or pantry.

Checking for symmetry.
The majority of kitchens I install have a sink base that’s centered on a window. In these situations, I use my layout marks to verify that the cabinet will end up centered, and that the upper cabinets on either side of the window will show the same reveal relative to the window jambs.

Proper piping.
I check that drain lines, supply lines, and toe-kick heaters are located properly. Finally, I use an electronic stud finder, and mark where all the studs are. I draw vertical stud lines within the area of the upper cabinets, and place a mark just above the 34 1/2-inch base cabinet level line.

The entire layout process takes about an hour, and once completed, allows me to focus on installing. My helper unloads and sets up tools while I do the layout. The last item on my list is verifying that all the cabinets are on site, and that they match the plan dimensions.

The Easy Way to Hang Cabinets
I’m not lazy, but I don’t like working any harder than I have to. I try to do as much work as possible before the cabinets are hung. As soon as the cabinets are unloaded, my helper or I remove the cabinet doors. Many of the doors must be removed for clamping purposes, but more importantly, it eliminates the risk of a door being damaged as the cabinets are installed.

Uppers first.
I always install upper cabinets first. They’re easier to install when I don’t have to reach over installed base cabinets, and there’s less chance the base cabinets will be damaged. I lay the uppers on their backs on the floor, and assemble them as a group (Figure 3). I clamp the face frames together, drill pilot holes, and then screw the face frames together. When the entire “block” of cabinets is fastened together, I lay a straight-edge on top of the face frames, then shim between the floor and the backs of the cabinets until everything is flat. Then I shim the spaces between the sides of the cabinets and run screws through the sides at the back of the cabinets to lock them together as a unit.

I use Fuller countersink bits (W.L. Fuller, P.O. Box 8767, Warwick, RI 02888; 401/467-2900) to drill all the pilot holes. They’re inexpensive (around $5 each), use standard twist drill bits, and are easy to adjust for length. I use square-drive screws (McFeely’s, P.O. Box 11169, Lynchburg, VA 24506; 800/443-7937) for all fastening chores. The square drives have a thicker shank than drywall screws (less chance of snapping them off when working with hardwoods), and the screw heads don’t strip out as easily as Phillips head screws.

Predrilling for stud locations.
After I’ve fastened the cabinets together, I stand them up and lay out the studs on the back of the cabinets (Figure 4). I then drill from the back of the cabinet through the hanging rail (at the stud lines), until the drill bit just pokes through to the interior of the cabinet. I finish the pilot holes by countersinking from inside the cabinet. This method is much more foolproof than laying the pilot holes out from the interior of the cabinets, since it eliminates the need to deduct for cabinet sides.

My next step is to get the block of cabinets in position on the wall. About two years ago, I was introduced to an amazing tool: the Gil-Lift (Telpro, Rt 1, Box 138, Grand Forks, ND 58201; 800/441-0551). This is a dedicated cabinet lift that allows me to lift up to 300 pounds of cabinets single-handedly and roll them into place. The lift mast removes easily from the dolly, which I use to move base cabinets around. Forget the leveling lasers: If you install any kitchens at all, a Gil-Lift is one tool you shouldn’t be without. I figure it took me about four kitchens to recoup the $475 cost of this lift.

If you don’t have a cabinet lift, then the size of the block of cabinets you assemble will be determined by the number of people available to help lift the assembly in place. Before I had a lift, I would fasten temporary supporting brackets to the wall. With these brackets, I could fasten the block of cabinets to the wall without the need for an extra pair of hands to hold them up.

Undercabinet lighting.
At this stage, if there is any undercabinet lighting, the feed wires must be fed through as the cabinets are positioned. A good electrician will leave a loop of wire 56 inches above the finished floor. It’s better to locate this wire too high rather than too low. I cut a trough through the drywall and lower the wire to its proper height (Figure 5). If the wire is too low, the wall will have to be patched after the wire is raised. I drill a 5/8-inch hole in the back of the cabinet just below the bottom shelf and feed the wire through as the cabinets are lifted in place.

Base Cabinet Basics
When all the uppers are in place, I install the base cabinets. Base cabinets come in two flavors: those with integral bases forming the toe kick and those without.

Base cabinets with integral toe bases are typically moved into position, the face frames are fastened together, and the rear hanging rails are held to the level line and fastened to the studs. Then the cabinets are leveled front to back using shims slipped under the toe bases. If you didn’t establish your layout line from the floor’s high point, you’ll be hacking away at these integral toe bases to adjust the cabinet to the rising floor.

Most of the cabinets I install do not have toe bases. Originally, the cabinetmaker I work with supplied plywood base frames that the cabinet boxes would sit on. I would level the toe base frames, set the cabinets on top, and screw the hanging rail to the studs. This made for a lot of work on my knees, and if the cabinet needed to be shifted left or right, the locked-in-place toe frames often had to be relocated. After rethinking the process, I now use adjustable feet called leg levelers. They fasten to the underside of the cabinet, and the threaded portion of the foot is extended or retracted by turning the base of the foot (Figure 6). The leg levelers we use cost about $1.50 each. They’re made by Camar and are available through kitchen component suppliers.

A typical kitchen might require $50 to $60 worth of leg levelers. The additional cost is more than offset by the elimination of the toe frames, and the labor savings when leveling the cabinets. Finish toe boards attach to the feet with spring clips, and can be removed to access wires or piping.

New Clamp in Town
Aligning and clamping face frames can be tedious. For years, I’ve used Bessey clamps for this task (American Clamping Corp., P.O. Box 399, Batavia, NY 14021; 800/828-1004). Their smooth action makes for a first-class clamp. I’ve recently added a new clamp to my bag of tricks, a dedicated face-frame clamp called the Cabinet Claw, by Pony ($50 per pair, from Adjustable Clamp Co., 417 N. Ashland Ave., Chicago, IL 60622; 312/666-0640). This dual-action clamp simultaneously pulls the face frames together and flushes them up (Figure 7). While these clamps can’t replace my Bessey clamps for every task, for face-frame work they’re well worth the cost.

    Furniture Assembly isn't Expensive, it's Priceless!

    Once again we have received several disturbing calls from people who hired someone to assemble their furniture or have their kitchen cabinets installed only to have them damaged, broken, or incorrectly assembled or installed.

    I can't for the life of me understand why people go to Ikea, Crate & Barrel, or spend thousands of dollars on kitchen cabinetry only to have it assembled or installed by the person who quotes them the lowest price. Then they call us which ends up costing them more because they already paid some schmuck to do the job, now they have to pay us to come back in and try and fix their mistakes. With furniture it can be a simple fix or at least a minimum cost, but kitchen cabinets are another ballgame. I have seen so called expert installer utterly destroy thousands of dollars of cabinetry by not doing something as simple as mounting the cabinets to studs. I will never forget this one lady who contacted us last November to have us assemble and install about 10 base and 15 wall cabinets from a high end stock semi-stock cabinet company. We quoted her a price that was fair and competitive considering the work that was involved because the wall that seperated the kitchen from the living room was not well built and had studs every 4-5 feet so we would have to take down the sheetrock and reframe the wall and while we were in there we suggested that we run a support brace between each suds for the cabinets to screw into which would act as extra support, and since we were already opening the wall it would only be a hundred or two difference in cost. I felt she would understand the idea and reason for the added support since she made it a point in every email and at least a dozen times during our intial meeting how she would be storing her great Grandmothers fine bone china that was a perfect set and valued at $35,000.00. Which she even went as far as to insure it against theft, fire, etc.

    Well, to make a long story short, she informed me very nicely that another company had provided a quote that more than half less than what we estimated. We never consider a person's financial status when calculating the estimate, unless the person has special circumstances such as a single mother trying to make it, or a family who has been through some sort of bad times. However, if the person is well off, great for them! We post our rates on our website to let people know that everyone pays the same. My point being is that this person was well to do and could had afforded to have any cabinets installed by anyone but choose to go with the lowest bidder. The minute I read the email red flags started popping up and I knew what the end result would be. She explained that she really wanted our company to do the work, but wanted us to match the other bidder's quote. I wrote her back and immediately and thanked her for her offer, but there was no way that we could do that amount of work for such a low price. I told her that she should really think this out because if someone submits such a low price compared to three or four other companies who are in the same range, it is normally a sign that the person is new to the business, will do a poor job because they can't afford to do a quality job at that price, or both. Professional companies have operating costs like insurance, rent, license fees, etc, plus quality technicians don't work for peanuts. Nevertheless, I didn't hear back from her until Thanksgiving.

    I will never forget this call as long as I live. It was early afternoon and I had traveled to Pennsylvania to be with family for the holiday and my phone began to ring frantically. My daughter said " Daddy, don't answer the phone it's a howeyday and you don't work on howeydays" She was right so I looked at the number and didn't recognize the number so we went about our day, but the phone just continued to ring and ring and ring. Now I was getting upset because this person had called over 30 times in a half hour. then I got worried maybe a friend or coworker was involved in a accident so i decided to call the number back. Before i could even dial the number the phone was ringing again so I answered it and it was the lady who had the kitchen job from 3 weeks ago which we lost to another company. She was in tears crying to me about what happened. After about 20 minutes I was able to understand because she was at the point of hysteria that I was in fear for her health trying to tell her to relax. Well, she had the company that low balled the job do the installation and on Thanksgiving she invited her entire family over and all the women were helping to prepare the big turkey dinner when the first set of cabinets came down smashing everything inside and underneath them. Then like a domino effect they all began tearing each other down breaking every piece of her precious china and smashing her $12,000 granite countertop. I asked her if she called the company that did the installation company, she informed that they didn't have a business card on them and gave her their # in the event she had any problems or needed more work. She told me she called the number they wrote down but it was to a cell phone that was out of time. I thought to myself here is another victim of their own doing. What professional company can't afford a land line or has such bad credit they have to use a pre-paid phone.I really couldn't understand why she was calling me. I guess she just wanted to speak to someone who understood the problem because we can't turn back time and save her china or counter. I finally got her to relax and told her to keep trying to contact this person and I would come by the coming Monday to assess the damages. I also suggested she contact her insurance company since she had insurance on the china.

    Before I hung up the phone I knew exactly what happened and was only going there Monday out of pure sympathy for this poor lady, because there was nothing I could do to bring back all her china and the damages and above all embarrassment. As soon as I arrived she began crying again telling me that the insurance company declined her claim because it didn't cover damages as a result of improper installation and/or poor workmanship. She finally got a hold of the " big time " contractor who scraped up a ten spot for minutes only to hear that he wasn't a company and was living in a drop in shelter! Surprise??? Nope!!! I walked into the kitchen and every single cabinet was busted with the sheetrock torn off showing the bare framing and her electrical wires and water pipes. I moved up closer to the wall because I noticed the floor was wet about 6 feet from the sink and saw a screw they drilled directly into the water pipe and was only dripping but would eventually come out and flood the house or drip until it filled her wall, floor and neighbors below with mold and water damage. In a way it was a blessing that the cabinets did come down because if that leak never blew it would be trapped behind the wall and I would hate to think of the damages that would have happened if that blasted water for even just a few minutes never mind an hour or so if they had to call in the super to come in and shut off all the water to the building because at first they wouldn't know exactly where it was coming from. It could have been a real nightmare! I really didn't want to bring this mess to the attention of the building management for this persons sake. I was able to locate a shut off valve in a closet and cut the water off. Then we removed everything and used towels on the floor and a special funnel and hose we made to run the water to the sink because their was a lot of pressure in that pipe. I had the plumber fix the pipe and we went ahead and went with the original plan to strengthen the wall and run braces between the studs, hang new sheetrock with the wall behind the sink being water resistant. We painted it and sold her cabinets from a company we are a distributor for at our cost, and did the cabinet installation at just enough to cover operating costs and actual labor costs. In total she ended up spending about $50,000 for a job we could have done right the first time for under $20,000, and that doesn't include her financial losses in regard to the china and counters.

    In my next posting I will tell you to look for in a quality contractor and what red flags should send you running the other way. Always remember that " Quality isn't Expensive, it's Priceless "!

    10 Things You MUST Know when Buying or Installing Kitchen Cabinets

    Our company begun assembling & installing kitchen cabinetry about 18 months ago, and since then have installed hundreds of cabinets and learned a great amount of wealthy information we believe is a must for anyone buying and installing their own cabinets or having them professionally installed.

    1. It is always best t start your search by looking for products that are certified by the Kitchen Cabinet Manufacturers Association which subject the cabinets to tests that replicate years of normal abuse. Certified cabinets must be able to withstand exposure to humidity, temperatures ranging from -5 degrees to 120 degree Fahrenheit and are subjected to normal everyday condiments such as vinegar, coffee, and ketchup without blistering or showing any signs of discoloration.
    2. It is important to know the kitchen cabinet language. The most important is knowing that stock and and semi_stock cabinets are the most popular types available on the market. Stock cabinets is by far the leader because of it's very low price tag, availability, and never ending supply of accessories and hardware to make your cabinets more personal. Semi-Stock cabinets offer a much larger range of sizes, finishes, and styles. The obvious highest end cabinets are custom made to just about whatever look or function you want to obtain. However, the average time to complete these custom cabinets is 12 weeks and can run in price anywhere from $12,000-$75,000 depending on the amount of cabinets ordered,detail,features, and material used in their construction.
    3. I believe that it is important to put your own touch into your kitchen, and keep in mind exactly what function it will serve. Most cabinets offer user friendly options such as full extension roll out shelves so you don't bang your hand as you reach for that can of tomato sauce that is buried deep in the back. Large drawers in the base can hold pots, pans, and other large cooking utensils which will stop you from having to store your pots and pans in the oven like I have seen many clients do.
    4. I also believe that besides functionality it is equally important that you choose the correct look. Light colored woods like oak and maple make your kitchen seem brighter and larger. Where as darker woods like cherry and mahogany create a more dramatic effect. To give cabinets less visual heft, most manufacturers offer turned leg pieces that mimic the look of furniture. Also trim kits for appliances will help pull a kitchen together visually.
    5. Make it a must to know exactly what your cabinetry is made of. The box is the cabinets backbone, the stronger the better. I prefer heavy boxes with at least a 1/2 inch thick walls or structural support that can be attached to wall studs with screws. Most cabinets today are made from MDF (Medium Density Fiberboard) or OSB ( Oriented Strand Board), but my favorite is plywood with dado or mortise joints and metal or wood corner braces with the drawer boxes being made of dovetail joints. These are only found is custom cabinets and will normally cost quite a bit more than cabinets from a big box store, but the old saying is in it's truest form in this case, "You get what you pay for".
    6. Think ahead for repair and fixes sometime down the road by purchasing a repair kit before you leave the store with your new cabinets. A normal repair kit should contain items like colored wax, putty, or markers to cover set nails or repair dings or scratches. I always suggest buying a few extra hinges and drawer slides because these are the items that seem to go first.
    7. Don't screw yourself. If you are installing the cabinets yourself make sure you use 2 1/2 inch deck screws, because drywall screws will snap under a heavy load of the upper cabinets. And always make sure you screw your cabinets in to studs which are normally 16-18 inches apart in your wall. Sometimes it is best to hire a professional for installation because they might have to cut open the wall and make a support brace to support your cabinets. I can't tell you how many times people called us asking us to help them after they installed the cabinets themselves or hired handyman Harry to hang them only to have then come crashing down ruining their counter, the cabinets and contents, and more than likely the wall.
    8. If you are still hell bent on doing it yourself I suggest you screw a 1X3 cleat just below the bottom of your wall cabinets which should have a line. This will help support the their weight while you install the cabinetry. This hob normally requires 2 people when possible, but wall cabinets can be installed properly if you use cabinet jacks.
    9. Always make sure your cabinets are flush and plumb. I normally attach a line of cabinets together using C clamps on the floor followed by wood screws and then lift the cabinets as one whole unit which makes it easier to install and make sure you are level.
    10. If either you or a professional company are replacing your current cabinets do not just rip them down or let others do that because you can receive a tax write off by donating them to such charities as habitat for humanity and similar organizations that will help give your old cabinets a new life while getting you a nice write off and helping the less fortunate.
